With the acquisition of the GF Machining Solutions Division of Georg Fischer AG, the UNITED GRINDING Group expands its portfolio to 15 brands. The new group operates under the name UNITED MACHINING SOLUTIONS and, with total sales of over USD 1.5 billion, has become one of the largest machine tool manufacturers in the world. 

With the takeover of the GF Machining Solutions Division of George Fischer AG by the UNITED GRINDING Group, one of the largest machine tool manufacturers in the world has emerged – with total sales of over USD 1.5 billion and around 5,000 employees at over 50 global locations. The company was renamed UNITED MACHINING SOLUTIONS and retains its headquarters in Bern, Switzerland.

Stephan Nell, CEO of the new group and the UNITED GRINDING Group, reveals: “There has been a long-standing desire to merge the two companies. Lead shareholders Rosmarie and Martin Ebner expressed their full confidence in this strategically important step within the world of global machine tool manufacturing, authorizing the necessary capital increase to make this vision into reality. It is rare for two companies to complement each other as well as UNITED GRINDING and GF Machining Solutions. This applies not only to our product portfolios, our international alignment, and our understanding of quality, but also to the culture and mindset of our employees. I am convinced that we can make a big difference together, for the benefit of our customers." The group's board of directors closely monitored and supported the process. Fred Gaegauf, Chairman of the Board of Directors at the UNITED GRINDING Group, noted: “The merger of these two companies has created a Swiss powerhouse in machine tool manufacturing”.

Optimal addition

With a presence in more than 50 locations, a comprehensive product portfolio, and a total of 15 leading brands in their industries, the foundation is laid for future success. “It is the best decision we could make,” confirms Ivan Filisetti, CEO of GF Machining Solutions and a member of the new group's Management Board. “Our products do not overlap; they complement each other. This makes integration much easier. And as a Swiss company, we share the same culture with a strong commitment to innovation and digitalization. We will also keep after our goal of being the preferred partner for our customers, always ready with customized solutions and comprehensive expertise – in other words, able to offer much more than just high-end machines. The group helps us with its strong international alignment, employees on site at our customers' premises, and our breadth of technological expertise.”

In R&D, collaboration is not only beneficial for the company and its customers in the development of innovative solutions. Synergies can also be leveraged with regard to new standards and regulations, which are becoming increasingly important and require machine manufacturers to respond in order to keep their machines fit for the future.

The two companies are particularly connected by their shared Swiss roots and strong international alignment. “With more than 50 locations worldwide, there are few machine tool manufacturers that are as international as we are and as close to their customers,” believes Nell. “Being able to speak the language of our customers and offer fast, competent support is an important decision-making criterion for our customers. Our global employees share the same roots and values,” adds Filisetti.

Thanks to many commonalities and an optimal addition to the portfolio, the prerequisites for successfully merging as UNITED MACHINING SOLUTIONS could hardly be better.

The group will primarily present itself to the outside world through its individual brands. “In the future, we want to further strengthen the identities of our brands, which have been known and anchored in the market for many years,” explains Nell. “The brands have a long tradition, stand for the highest quality and are often pioneers in their field. The management team at UNITED MACHINING SOLUTIONS consists of four people with a long history in the respective companies: Stephan Nell, Ivan Filisetti, Michael Horn, and Heinz Poklekowski. Stephan Nell, CEO of the UNITED GRINDING Group, has spent 22 years within the group. He now takes over as chairman of the Management Board and strategic leadership for Sales and Customer Care. Ivan Filisetti, President of GF Machining Solutions and affiliated with the company for 23 years, is responsible for establishing the long-term vision of the new group’s technology area and remains CEO of UNITED MACHINING. Michael Horn, who is responsible for Operations and IT, brings his many years of experience in machine tool engineering and most recently as a member of the Board of DMG MORI AG to the new group. And Heinz Poklekowski, who has been a group member for 35 years, his most recent role being CFO for the UNITED GRINDING Group, will assume responsibility for Finance and Group Services.

Premiere at EMO Hannover with eight world firsts

The new group UNITED MACHINING SOLUTIONS will make its debut at EMO Hannover, the world’s leading trade show for production technology. For 50 years, the trade show has provided a unique platform every two years to gain a comprehensive overview of the industry’s global offering. The trade show will take place from September 22 to 26 this year. UNITED MACHINING SOLUTIONS will be represented by its 15 brands and showcase no fewer than eight world-first innovations.

Silicon carbide wafer market and trends: 

To support the global shift towards electrification, silicon carbide (SiC) wafers are increasingly used in powering electronics and radio frequency components. Their widespread use arises from their exceptional thermal conductivity, stability, mechanical strength, and wide band gap, enabling electronic components to operate at higher capacities. 

SiC wafers have diverse applications, including converters, inverters, battery chargers, and power supplies, and are utilized across various industries such as automotive, renewable energy, telecommunications, defense, and information and communications technology (ICT). 

A complex manufacturing process: why is profiling required?

The deployment of SiC wafers presents sophisticated machining challenges for manufacturers across the entire chain, from monocrystal growth to IC packaging. Traditionally, manufacturing processes have been better suited to applications involving silicon (Si). However, machining silicon carbide (SiC) for wafer production involves working with a much harder material using techniques that are not fully optimized for this purpose.

Throughout the manufacturing process, SiC wafers, generally 6 to 8 inches in size, are handled multiple times. Their extreme hardness and brittleness significantly increase the risk of chipping or breakage. To mitigate this risk, SiC wafers are given edge profiles (usually R or F-type) according to SEMI standards. These profiles are typically created using diamond wheel grinding, which faces issues such as diamond wheel wear, uneven grinding, and improper angle formation. This current process is time-consuming and results in high manufacturing costs. 

A new era begins: a new process by GF Machining Solutions

GF Machining Solutions’ latest innovation, the LASER S 500 U, revolutionizes SiC wafer manufacturing. This advanced laser ablation machine combines high dynamics with precise thermoregulation, delivering unparalleled edge profile quality, accuracy, and consistency.

The LASER S 500 U offers several significant advantages that transform the manufacturing process. By using non-contact technology, it eliminates tool wear, ensures process reliability, and maintains consistent quality over long production runs without the risk of breakage. In terms of efficiency, the LASER S 500 U significantly reduces processing times, from hour to just a few minutes. It also substantially lowers the cost per part by eliminating the need for expensive grinding tools.

Additionally, the combination of the machine and GF Machining Solutions’ proprietary CAM software, LaserSUITE360, enables the creation of any edge profile, notch shape, or wafer size. These benefits are achieved through an innovative process that integrates a completely integrated solution from CAD/CAM to machining execution, performed at extremely high speeds due to high dynamic movements, innovative machining strategies, and stable accuracy.

Opening more possibilities

The solution enhances wafer processing with advanced features, such as embedded camera technology that precisely identifies critical areas and reads identification numbers. This allows scraped 8-inch wafers to be resized into new 6-inch wafers, completed with their specific identification numbers, all processed with the same solution.

‘The overall mood and the large number of visitors are encouraging despite the current challenging times,’ says Carlo Buck, Managing Director of GF Machining Solutions GmbH, describing his visit to the trade fair. GF Machining Solutions is indeed implementing both customer feedback and suggestions from the industry into numerous innovations.  

“The large number of visitors and the resulting promising new projects are clear signs of a successful trade fair,” says Carlo Buck, looking back on the event. A particular highlight was the European premiere of the LASER S 500 U. “As expected, the brand-new machine was a magnet for the public,” he adds. The high-precision and innovative future-enabling technology sets new standards for Micromachining and 3D Surface Processing, and clearly outperforms current machines on the market.

The pioneers of EDM show their skills 
GF Machining Solutions presented the CUT E and CUT X Wire-cutting EDM machines, which, together with the CUT F and CUT P, form a product line with a common generator and HMI (human-machine interface). Both the simplicity and low investment requirements of the CUT E 600 product line and the high-end product met with great interest from the trade visitors. They represent 70 years of history in EDM and with the CUT X 350/500 we potentially have one of the best Wire-cutting EDM machine ever built. No compromises on precision and surface quality. It enables the impossible at unbeatable speed. 

First HSC Milling machine with SINUMERIK ONE  
The MILL X 400 U has been equipped with a Siemens control system - a unique feature for HSC milling machines. This cutting-edge wire EDM (Electrical Discharge Machining) technology, developed in close collaboration with customers and partners, was pioneered over a decade ago specifically for producing fir-tree disks. The CUT S 400 Dedicated is the result of our longstanding experience and leadership in this application, integrating all the know-how and detailed optimisation provided by our customers. This machine is tailored for a wide range of shapes and sizes of turbine disks, making it the perfect answer to the industry’s rigorous requirements in the energy and aerospace segments. From 11 to 14 June 2024, visitors to the EPHJ in Geneva experienced the LASER S 500 (U). This advanced machine from GF Machining Solutions redefines micromachining and 3D surface processing with its unparalleled accuracy, speed, and flexibility, capturing significant interest among industry experts.

Philippe Langel, Head of Laser Technical Unit and Anne-Sophie Massart, Laser Sales Specialist, unveiled the LASER S 500 (U) to a large group of visitors. In a live demonstration, the distinctive features and impressive machine performance were presented to the audience. In his speech, Philippe Langel explained why Laser technology is the logical next step in the development of micro-production: « In our world, there is a clear demand for miniaturization, aesthetic surfaces, and processing of extremely hard materials. One of the challenges in die-sinking EDM is the skill needed to realize a perfect part from drawing. Skilled operators are required to maximize the machine’s precision and surface finish. FORM eCAM uses CAD geometry to perfectly describe the machining process and  can extract the exact volume to be eroded by the die-sinking EDM machine. «The new Center of Competence is of strategic importance as Singapore serves as a technological benchmark for some of the developing S.E.A. countries», says Scott Fosdick, Vice President and Head of Global Sales at GF Machining Solutions, at the ceremony. The new facility in South East Asia spans 6,200 sqft and shows a series of GF Machining Solutions capacities. 

The ceremony was attended by 120 customers and partners along with the GF Machining Solutions management team of South East Asia. Together they could benefit from an immersive experience presenting the newly inaugurated facility and the cutting-edge technologies showcased.

The new competence of center (CoC) displays an impressive array of equipment, including laser, milling and EDM machines such as the LASER S 1000 U, LASER P 400, MILL E 700 U, MILL P 500, CUT F 350, FORM P 350 and FORM P 450, as well as System 3R tools, Service + Success displays, a state-of-the-art quality control testing room and various market segment cut parts. It also boasts a spacious seminar room with a capacity of 80 people to host exciting customer and internal events. The CoC offers the opportunity to carry out live testing, seminars, and trainings.

The market for knee implants is large and growing rapidly. In a webinar on 14 September 2023, GF Machining Solutions, Seco and OPEN MIND will show how to machine a knee implant much faster than with the conventional process. This will help medical device manufacturers accelerate their production.

With a large and quickly growing global market for knee implants, showing a volume increase of 8%, there is a considerable cost pressure on medical device manufacturers. The complex forms of a knee implant require exceptionally smooth surfaces, making it one of the most difficult implants to manufacture.

Especially the femoral component in a knee implant, often a chrome-cobalt casting, is extremely challenging to manufacture. The curved, condyle surfaces must meet very strict tolerances and have a smooth, polished surface. The traditional process to manufacture it is to use five-axis milling, which can take up to 75 minutes, followed by five-axis grinding, which can take up to 20 minutes, and then polishing. During this three-step process, the part typically needs to be changed from one machine to the other, which adds additional time to it.

Taking a different milling strategy and using the Mikron MILL S 600 U, along with optimized cutting tools from Seco and specialized CAM strategies developed in hyperMILL by OPEN MIND, GF Machining Solutions was able to not only reduce machining time by over 30%, but also to improve the surface roughness such that the grinding process can be eliminated completely. Implants can go from milling directly to polishing, saving considerable time and cost.

From the machine side, the MILL S 600 U allows for a dynamic, precise machining, thanks to its Automated Machine Calibration (AMC) and the stable machine body temperature achieved with the Ambient Robust technology. The linear motors for the X-, Y- and Z-axes and the torque motors for the rotary axes (B, C) are actively thermo-stabilized to keep accuracy stable during long machining cycles and ensure a speed up to 100m per minute. The software and the cutting tools are the other factors that shorten the process significantly, with the barrel cutter achieving a superior surface.

The webinar on 14 September explores the keys to success in the new process and looks more closely at the savings generated. It will take place from 9-10 p.m. CEST (UTC-4, 3-4 p.m. EDT), for the US, from 3-4 p.m. CEST (UTC+2) for Europe and from 9-10 a.m. CEST (UTC+8, 3-4 p.m. ASEAN Common Time) in APAC.

Werkzeugtechnik Niederstetten GmbH & Co. KG (WTN), a full-service supplier working in the field of forming technology and precision parts, relies on GF Machining Solutions' technology in the field of EDM, measuring and automation.

WTN, a toolmaking company for cold forming, was founded in Niederstetten (Germany) in 1996. As a company of the internationally active Würth Group, Werkzeugtechnik Niederstetten GmbH & Co. KG is a partner for industrial companies, in Germany and abroad, from a wide range of industries.

As a full-service supplier, WTN offers its customers everything from consulting to simulation and design to production-ready tools (e.g. dies, punches, basic tools), all from a single source. In addition, its precision parts are manufactured through single and small series production according to 3D data sets and individual customer requirements, primarily for the packaging and mechanical engineering industries, as well as for tool and mold making.

In addition to the already known production processes like CNC turning and grinding and 5-axis simultaneous and HSC milling, as well as die-sinking and wire-cutting EDM, WTN relies on new technologies such as 3D metal printing or PECM technology. The components manufactured by WTN are often very complex and must have precise surfaces to meet the highest standards.

To meet its manufacturing requirements, WTN owns various GF Machining Solutions wire-cutting EDM machines, as well as a die-sinking cell with two GF Machining Solutions die-sinking EDM machines (AgieCharmilles FORM X 400), a Zeiss Contura measuring machine and a FANUC robot. Their reasons for purchasing the two FORM X machines were accuracy and precision, with the measuring machine automating the calibration of electrodes and components. 

The AgieCharmilles FORM X series guarantees very high precision as its sophisticated and unique thermal control system compensates for temperature fluctuations by using a temperature-stable dielectric to cool the X, Y and Z glass scales and the ball screw of the Z-axis. During assembly, the housing of the die-sinking EDM machine is thermally isolated from the high-speed Z-axis, which is cooled with dielectric fluid. In addition, the structure of the FORM X series has been specially designed with a frame made of polymer material that ensures constant accuracy in positioning; the robustness of the machine absorbs all mechanical forces so that an exact gap is maintained between the part and the electrode. This makes the FORM X suitable for machining complex applications. 

Eduard Weber, Head of Production, who has been at WTN for many years, says the new machines from GF Machining Solutions have brought improvements in both accuracy of positioning and processes, as electrodes can now also be calibrated at night. The company uses many different electrodes made of copper, which first have to be manufactured, calibrated, and to a considerable extent tested for their quality – all facilitated by automation. The workpiece material mix is approx. 95% carbide and 5% hardened steel. 

Another reason why WTN opted for GF machines, apart from the precision, is the service that GF Machining Solutions offers. "This is incredibly important because the cell is very complex," says Weber. "Service is the be-all and end-all for us. The best machines and the best operators are of no use to us if we encounter a problem and we can't get someone on the line within an hour." One part of their excellent service is quick and easy accessibility and assistance in case of problems, be it via remote maintenance or through prompt problem handling on site. To save time managing EDM wire spools and to optimize production, GF Machining Solutions has launched the application Operate + Success.

SMART wire spools are equipped with radio frequency identification (RID) chips to store wire characteristics and traceability-related data like production location, date and lot reference. By monitoring the remaining wire length, interruptions can be avoided and because SMART wire examines the wire technology selected on the machine, it ensures that the correct wire is used.

After introducing SMART wire, Service + Success has taken the next step towards the ease of customers working with wire-cutting EDM by introducing an application to make it possible to access all relevant data for efficient machining from a mobile device and to report issues in an easier way. It is the first time such an application is available and it can be downloaded from the app stores Google Play, Apple Store and Huawei App Gallery.

Relying on the traceability-related data, the new application Operate + Success will allow customers to monitor the SMART wire spool even easier, enable them to share issues with GF Machining Solutions faster, and give customers working in different industries access to the data they need to comply with their industry's standards.

By scanning the SMART wire NFC tag, the application can provide all product characteristics and the remaining wire length. Customers get access to all data related to the last 50 spools scanned. This information, available at the touch of a finger, will help them to select the correct erosion technology and to identify expired spool.

Operation + Success enables customers to share technical issues in a more efficient manner, avoiding losing time and ultimately making a leap in improving their production processes. The cause of the claim they want to make can be selected from a list within the application, which accelerates the solution finding.

Furthermore, with Operate +Success, it becomes easier for customers working in the Medical or Aeronautics industries to respect their industries' standards as they can save the characteristics of each spool used in the production of their parts automatically, instead of saving them manually and risking human errors.

Overall, the launch of the application makes it possible to optimize the wire-cutting EDM production process, and allows for full traceability and quicker problem solving. The results are a significant time gain and an increase in productivity for operators working with wire-cutting EDM.

With the perfect balance of precision and productivity in mind, GF Machining Solutions launches the first model of its new CUT F series of wire-cutting electrical discharge (EDM) machines.

Stemming from over 100 years of EDM experience, the company’s new AgieCharmilles CUT F 350/600 is designed for ease of use and flexibility thanks to many of the company’s most innovative technologies. These include the Uniqua control, ISPS and iWire functions and RFID Smart Wire system along with design enhancements for thermal stabilization and fine laser correction for better precision.

The CUT F 350/600’s intuitive Uniqua human/machine interface (HMI) delivers optimal functionality and ergonomics with a 19" vertical touchscreen, full keyboard and mouse. For the utmost compatibility, Uniqua supports legacy file types from various EDM manufacturers, and with offline and at-the-machine programming, ISO-based functionality and object-oriented programming, Uniqua provides a powerful graphic tool with integrated CAM that also ensures compatibility with major CAD/CAM programs.

The iWire function, a true innovation for the industry, of the CUT F 600 automatically identifies and adapts wire speed to changing erosion height conditions during the wire-cutting EDM process. This capability eliminates wire breakage while reducing overall wire consumption per job, in some instances by as much as 29%. The iWire function works in tandem with the company’s Intelligent Spark Protection System (ISPS).

SparkTrack can recognize exactly where the sparks of wire-cutting EDM are happening during the process. Additionally, it can measure and identify the position of each spark along the length of an EDM’s wire. Knowing the exact location of the spark allows the system to optimize the cutting height, which automatically adapts the wire feed speed accordingly. Such capability reduces the chances of wire breakage during unattended operations when machining parts with steps and other features that vary the erosion height – the length of the actual surface areas where the wire is eroding/cutting. Also available with the CUT F series machines is the SMART wire technology. This system reads wire characteristics through RFID chip on the spool as well as other traceability-related data.

For increased machine pitch accuracy, precision, reliability and overall process stability, the CUT F machines feature several enhanced design elements, one of which is thermal stabilization of axis optical encoders. The other design change is the incorporation of higher-grade ball screws that improve both positioning accuracy and lifetime.

GF Machining Solutions has launched a new version of a computer-aided manufacturing (CAM) software, LaserCAM, part of the LaserSUITE360 software package.   

At the EPHJ tradeshow in Geneva (Switzerland), GF Machining Solutions has introduced the new advanced software LaserCAM. LaserCAM, included in the LaserSUITE360 1.13.0 software package, offers operators a completely new user interface for creating and editing laser engraving and decoration designs with ease. It provides improved calculation speeds, which reduces the time required for programming and setup and enables manufacturers to respond to changing production needs quickly and get their products to market faster. It is specifically designed for laser engraving, micromachining and decoration operations, building on over a decade of experience in the field and promising to drastically improve the way manufacturers operate their laser machines. This will allow manufacturers in watchmaking who have been hesitant to do so to adopt laser machining for their applications.

In addition to its existing engraving tools, LaserCAM includes unique features such as 3D finishing, blasting and watchmaking decoration functions, allowing manufacturers to create intricate and precise designs. The software has been developed with a novel modular architecture, which is a significant leap forward in its user-friendliness. Thanks to it, GF Machining Solutions will be able to expand the features in the coming versions, aiming to consolidate its leading position in micro cavity, semiconductor and hard material machining as well as watchmaking applications. LaserCAM is compatible with the entire range of GF Machining Solutions' Laser ablation machines to meet the specific needs of every manufacturer.
